The goal is not simply to cover an underwire. The goal is to create a smooth, consistent tunnel with enough room for the wire to move slightly under wear without turning, poking through, or distorting the cup seam. Careful marking, compatible materials, and controlled stitching matter more here than sewing fast.

Before You Sew Bra Underwire Casing

Start with components that are designed to work together. Underwire casing, also called channeling, must be wide enough inside for the selected wire and the seam allowances it covers. A channel that is too narrow can bind the wire and create a hard ridge. One that is excessively wide allows the wire to rotate or drift away from the breast root.

Check the casing construction before cutting. Most lingerie channeling has a soft or brushed side intended to sit toward the body, but the exact finish and preferred installation direction can vary by product. Look at both edges, identify the softer face, and make a short sample with your cup fabric and frame fabric. This takes only a few minutes and can prevent installing an entire channel backward.

Use the underwire specified by the pattern whenever possible. Wire length, spring, tip shape, and casing dimensions are linked. Substituting a longer or wider wire may require a different channel length and endpoint placement, even if the wire appears close in size. For small-batch production, record the wire size, casing style, stitch length, and endpoint measurements in the construction notes so the result can be repeated.

Before installation, trim and press the cup-to-frame seam allowance according to the pattern instructions. Bulky, uneven seam allowances make it difficult to keep the casing flat, especially around the lower cup curve. If the seam is thick, grade the layers rather than cutting them all to the same width. The channel should cover the seam cleanly without creating a raised lump against the body.

Mark the beginning and end of each wire channel on both sides of the bra. These points need to mirror each other. The wire should stop short of the finished channel ends so its tips are cushioned and cannot press directly into the center front or underarm area. The exact clearance depends on the wire, casing, pattern, and end finish, so use the pattern's markings rather than assuming one allowance suits every bra.

Cut and position the channeling

Cut a separate length of casing for each cup. Leave enough extra length beyond the marked endpoints to handle the final end finish, but avoid adding so much that the channel bunches at the underarm. If the pattern provides a cut length, use it. When developing your own sample, cut slightly long and trim only after the first stitching pass confirms the placement.

Place the casing over the cup-to-frame seam with the intended body side facing correctly. The casing should follow the seam line rather than pulling the cup outward or forcing the frame inward. At the deepest part of the curve, let the channeling relax into position. Stretching it to make it lie flat is a common cause of a channel that later twists or pulls the cup out of shape.

A few hand-basting stitches or closely placed clips are worthwhile on sharply curved cups. Pins can work, but they can distort narrow channeling and are easy to sew over by mistake. Keep the casing opening clear while securing it. If a clip catches both edges together, the channel can be accidentally sewn shut.

Sew the first edge with controlled tension

Use a straight stitch and a fresh, fine needle appropriate for the fabric. A medium-short stitch length, often around 2.0 to 2.5 mm, gives control around curves and produces a durable line of stitching without perforating lightweight bra fabrics excessively. Test the tension first on layered scraps. The stitches should sit flat without drawing the casing edge into a ridge.

Stitch one long edge of the casing close to its edge, following the cup seam smoothly. Keep the fabric supported in front of and behind the presser foot. Do not pull the channeling from the back of the machine, which can stretch the curve and create uneven tension. Pause with the needle down when needed to pivot gradually through the lower cup.

After the first pass, inspect the inside of the channel before sewing the second edge. Run a bodkin, blunt point turner, or the tip of a closed pair of tweezers lightly through the tunnel to confirm it remains open. This is the best time to correct an accidental catch. Once both edges are stitched and elastics are attached, reopening the channel is slower and can damage delicate fabrics.

Secure the second edge without narrowing the tunnel

Align the free edge of the casing so it covers the seam allowance and forms a consistent-width tunnel. The channel should lie flat, but do not flatten it so aggressively that the internal space becomes too tight for the wire. Sew the second edge close to the casing edge, maintaining the same distance from the first stitch line along the entire curve.

At the center front and underarm ends, follow the pattern's order of operations. Some bra designs secure channel ends beneath elastic or finishing tape, while others use a folded casing end, bartack, or small reinforcement patch. The important point is that the wire opening remains accessible until the bra is otherwise complete and the wire is ready to insert.

Avoid backstitching repeatedly at narrow channel ends. Dense backstitching creates a stiff, abrasive spot exactly where the bra experiences pressure and movement. A short bartack or a few compact securing stitches is usually cleaner, provided the construction method contains the wire tip securely.

Insert the Wire and Close the Openings

Insert the wire only after the bra has been finished, pressed, and checked for stray threads inside the channel. Feed the wire in gently with its curve matching the cup shape. If it catches, stop rather than forcing it. A snag often means the channel has been stitched too narrowly, a seam allowance has folded into the tunnel, or the wire size is not compatible with the casing.

Once inserted, the wire should settle into the lower cup curve without a visible kink. Check both sides while the bra lies flat, then flex the frame gently as it would move on the body. The wire should not push hard into either endpoint. If it does, remove it and reassess the channel length before closing the opening.

Close each opening with a secure, compact finish that matches the pattern. Keep the wire tip positioned away from the closure while stitching. For garments intended for repeat wear, washing, or swim applications, inspect this area particularly closely. The casing end must withstand friction, moisture, and repeated flexing without allowing the wire to migrate.

Common Problems and What They Usually Mean

A twisted channel usually comes from stretching the casing around the curve or failing to control its orientation before the first stitch line. Remove only the affected section, press the fabric back into shape, and restitch with the casing relaxed.

If the wire will not slide through, the second stitching line may be too close to the first, or the channel may have caught a seam allowance. Opening a few stitches is preferable to forcing the wire and damaging its coating or the casing fibers.

If the finished wire presses at the center front or underarm, the issue may be endpoint clearance, wire size, or fit rather than sewing alone. A correctly sewn channel cannot compensate for an underwire that is too long, too wide, or too narrow for the intended wearer. Treat wire comfort as a fit test, not just a finishing check.

Quality underwire casing is a small component with an outsized effect on comfort and garment life. Choose skin-appropriate materials, test your stitch setup on the actual fabric layers, and give the channel the same precision you give the cup seam. That attention is felt every time the bra is worn.
